Back Up PLCs, Control Panels and the Recovery Sequence—not the Entire Factory

The real cost of a factory outage often comes from line resets, scrapped work in progress and machine requalification. Generator sizing must reflect critical lines, PLC/UPS systems, control panels and staged loading logic.

Site Issue: Generator Power Is Available, but the Line Still Requires Reset and Recommissioning

Manufacturers often report: “The generator starts after an outage, but the line takes too long to restart, PLC alarms appear, sensors reset and work in progress is scrapped.” The issue is not only generator capacity; critical control circuits, UPS ride-through, startup order and recovery procedures were not reviewed as one system.

Production-line loads include PLC panels, HMIs, sensors, industrial networks, servos, packaging equipment, conveyors and selected process equipment. They may not all draw high power, but they are highly sensitive to interruption and recovery order.

Configuration Review: Define the Critical-Line Boundary, Not Just Total Factory kVA

Identify which line stoppages cause the highest losses, which control panels require UPS support, which loads can be delayed and which machines need operator confirmation before restart.

  • Number of critical lines, shifts, hourly downtime loss and work-in-progress risk.
  • Power sources for PLCs, HMIs, control panels, industrial networks and sensors.
  • Industrial-control UPS capacity, runtime, battery condition and maintenance records.
  • Line recovery sequence, interlock conditions, alarm history and operating permissions.

Why This Design: The Objective Is Controlled Recovery, Not Backup Capacity Alone

If every line, compressor, cold store, lighting circuit and office load returns together, starting demand can overwhelm the generator. Factory backup design must first define immediate priorities: PLC/control systems, life-safety loads, critical process protection and core lines that must continue.

The design must clearly define ATS transfer, UPS ride-through, delayed loading, low-voltage zoning and operating procedures. The goal after an outage is not merely to have power, but to recover the line according to process requirements and reduce scrap, requalification and secondary failures.

Review Documents: Production Lines and Control Systems

  • Line count, critical-line names, equipment list and estimated downtime loss.
  • Photos of PLC panels, HMIs, industrial networks, UPS equipment and distribution panels.
  • Line startup sequence, interlock conditions, alarm history and recovery procedure.
  • Existing generator, ATS, low-voltage single-line diagram and expansion plans.
  • Whether remote monitoring, local inspection and a spare-parts kit are required.
