Typical symptoms on site
- Old generators can originally bring old production capacity. Once new crushing, pumping stations or workshop equipment are connected after capacity expansion, there will be more faults and trips.
- At the scene, it is often said to repair it first and continue using it, but the same type of alarm, oil leakage, high temperature or startup failure occurs repeatedly.
- The spare parts procurement cycle is getting longer and longer, and maintenance personnel have to wait for spare parts, materials or external support when they arrive at the site.
- Fuel consumption is higher than before, sound, vibration, smoke and the number of shutdowns are all increasing, but the production plan continues to increase the load.
2. Risk causes
Root cause in the power-system design
Existing generators were usually configured for earlier loads and production rhythms. After expansion, more equipment runs at the same time, startup impact is higher, and continuous operation lasts longer, so the generator may no longer fit the new duty.
Equipment aging creates a chain of problems: the fuel system, cooling system, control system, alternator side and wiring harness can all enter a high-fault stage, and replacing one small part will not restore the unit to like-new condition.
The site can easily fall into a temporary repair cycle. Each shutdown is handled by trying to restart the unit first, without verifying whether it can still carry the current load. Eventually, repairs become routine and production is left waiting.
3. Scope of influence
Production, fuel, maintenance, safety and environmental risks all grow
- Expansion equipment has been invested, but the power cannot keep up, and the new production capacity cannot be released stably.
- Added repairs, oil filters, temporary parts, outside services and alternative power supplies, actual costs exceeded early estimates.
- Aging generators consume more fuel and run less efficiently, so mines that self-generate power for long periods keep paying extra fuel cost every day.
- Frequent downtime will disrupt production, drainage, maintenance and personnel arrangements, making it difficult for the management team to form a stable production rhythm.
4. How to avoid before construction
What to confirm before procurement or expansion
- Before expanding production, review whether the existing generator still fits the current load. Do not judge only by whether it can still start.
- Evaluate operating hours, fault history, fuel-use records, maintenance logs, spare-parts availability, and recent repair cost as one operating picture.
- Separate temporary repair from upgrade planning: if the existing generator no longer fits the new load, plan replacement, paralleling or zoned power as early as possible.
- Reserve transition power and critical-load protection in the expansion plan so the whole mine is not forced to stop when the existing generator is removed from service or overhauled.
5. On-site confirmation information
Site information needed for an engineering review
- Old generator brand model, capacity, operating hours, years of operation, recent maintenance and overhaul records.
- List of main equipment, simultaneous operation relationships, startup methods and changes in daily operating hours before and after expansion.
- Past faults, alarms, trips, downtime, repair costs and spare parts waiting records.
- Whether there are spare units on site, parallel conditions, low-voltage cabinet interfaces, fuel consumption records and future expansion plans.
