Control spare parts and maintenance costs before small faults stop production

Remote repairs cost more than a part. Travel, lodging, tools, waiting time, wrong spares and repeat inspections can turn minor faults into expensive downtime.

Applicable scene

For sites far from cities, with high site-service costs, long spare-parts lead times, frequent old-unit faults and long-term self-generation.

After-sales cost is not only repair labor. A remote site visit may include travel, lodging, tools, spares, waiting time and site coordination. If the fault scope or required parts are unclear before arrival, the same issue can create repeated costs.

Truly controllable after-sales service means clarifying basic spare parts, reinforced spare parts, repair-report information, remote diagnosis, and on-site service before delivery. It is not about promising every visit is free; it is about making each service visit focus on restoring power.

Basic spare parts package

  • Oil filters, diesel filters, air filters, oil-water separators and common seals.
  • Belts, coolant, oil, common hoses, clamps and basic electrical consumables.
  • Battery maintenance tools, commonly used relays, fuses, terminals and small vulnerable parts of the control cabinet.

Enhanced spare parts package

  • For remote mine sites or critical-load sites, add sensors, controllers, AVRs, chargers and start-up related spares.
  • For aging generators or generator sets with frequent faults, prepare high-probability spare parts from historical fault records instead of buying only a standard kit.
  • For multiple generator sets of the same model, standardize spare part models and storage locations to reduce wrong purchases, wrong picks, and duplicate buying.

Service cost control

  • The local engineer or remote engineer will first determine the scope of the problem and then decide whether to visit the site.
  • When on-site service is required, prepare documents, spare parts, tools, site electricians, and the shutdown window in advance.
  • Put diagnosis, repair, replacement, testing and review into one service plan to reduce repeated visits.

Execution steps

When site staff follow the same inspection steps, engineers can diagnose from the same facts.

Maintenance actions must be performed repeatedly and evidence must be left. The following steps are suitable as the basic process before team handover and repair report.

Prioritize spares by downtime risk

Divide spare parts into high-frequency maintenance parts, critical small parts, waiting parts and special order parts. Spare parts related to critical loads such as drainage, ventilation, and communications have higher priority.

Verify the model before buying spares

The same power unit may also use different spare parts due to different engines, generators, controllers and configurations. Nameplates, serial numbers and photos of old parts should be checked before purchasing.

Update inventory after each service

After using the filter element, sensor, belt or electrical parts, update the inventory and next purchase list simultaneously. Don't wait for the next shutdown to find that there are no spare parts on site.

Exception signal

In these cases, do not simply reset the alarm and keep running

  • There are only random spare parts on site, but there is no follow-up replenishment plan.
  • Spare parts may be in the warehouse, but there is no record of model, compatible generator set, or quantity.
  • Every time I repaired it, I had to temporarily find parts. After I bought it, I found that the interface, specifications or controller version did not match.
  • Before a site visit, if there is no fault information or spare-parts assessment, the service team can only diagnose the problem again after arriving.

Record list

Keep these records for every inspection and service request

  • Spare part name, model, compatible generator set, stock quantity, minimum stock, and storage location.
  • The date of use of each spare part, corresponding failure, installer and test results after replacement.
  • Supply cycles, alternative models, procurement methods and price changes.
  • On-site service fees, traffic conditions, arrival time and reasons for waiting.

How engineers can assist

Complete records speed up remote diagnosis and make any site visit more effective

If alarms, trips, starting difficulties, abnormal voltage, abnormal fuel consumption, or unstable loads have occurred on site, please give priority to retaining controller photos, fault videos, operating hours, recent maintenance records, oil status, load lists, and ATS/power distribution photos.

  • If you need a spare-parts kit, provide the generator set model, serial number, running hours, mine distance, critical loads, and fault history.
  • If verification of replacement parts is required, photos of the old part, nameplate, plug interface, installation location and controller version should be provided.
  • To control on-site service costs, first complete remote information collection and clarify personnel, tools, spare parts, and site support conditions.
